Brake fluid, drum shoe wear and adjustment
Brakes · every 1,000 km or every 2 years
Honda's schedule says inspect the brake fluid and brake system every 1,000 km (600 mi) or 100 hours, replace the fluid every 2 years, and check shoe wear every 2,000 km (1,200 mi) or 200 hours. Front drums are hydraulic, the rear is a single mechanical drum.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Brake fluid | 1 | DOT 3 or DOT 4 from a sealed container. Aztec Oils match: HYDRATEC DOT 4 BF | check your handbook |
| Brake shoes | 1 | Genuine front shoe set for TRX400FW Foreman 1999 (per Elliott Bros fiche); rear shoe set 06430-KFG-000; other years may differ | 06450-HN0-A00 |
Step-by-step
- Park on level ground, engine off, key out, parking brake on.
- Check the front brake fluid in the window. If it nears the LOWER mark, have the system checked by your dealer: low fluid can mean a leak. Brake fluid irritates skin and eyes and damages paint.
- Front lever free play at the tip should be 25–30 mm. Remove the inspection hole plugs and measure the lining: standard 4.0 mm, limit 1.0 mm. If worn past the limit, have both shoes replaced by your dealer.
- If the free play is too much but the linings are within limits: pump the lever, raise the wheels on a block, turn each shoe adjuster in the arrow direction until the wheel locks, back it off three clicks and check it spins freely. Refit the plugs.
- Rear pedal and rear lever free play should each be 15–20 mm. Adjust with the nuts on the brake rod at the rear of the frame, making sure the cut-out on each nut sits on the brake arm pin.
- Rear shoes: apply the brake fully. If the arrow on the brake arm lines up with the reference mark, have the shoes replaced. Check the cables are not kinked or worn.
- After wet work, remove the front inspection hole plugs and the rear drain bolt. If water drains out, have the brake seals replaced as soon as possible.

Engine oil and filter change
Engine · every 1,000 km
Honda's schedule says replace the oil and filter at 150 km (100 mi) or 20 hours, then every 1,000 km (600 mi) or 100 hours. This manual gives no calendar interval. Change it warm so it drains fully.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Engine oil | 1 | SAE 10W-40, API SE/SF/SG, ≈2.1 L. Aztec Oils match: MOTOTEC ATV 10W-40 SS | check your handbook |
| Oil filter (cartridge) | 1 | Genuine Honda oil filter element for TRX400FW Foreman 1999 (per Elliott Bros fiche); other years may differ | 15412-HM5-A10 |

| Drain plug sealing washer | 1 | Genuine 12 mm drain-plug washer for TRX400FW Foreman 1999 (per Elliott Bros fiche); other years may differ | 94109-12000 |
Step-by-step
- Park on firm level ground, select neutral, set the parking brake, stop the engine and take the key out.
- Run the engine briefly so the oil is warm, then stop it. Hot oil and the exhaust burn, so wear gloves.
- Remove the oil filler cap/dipstick from the rear crankcase cover. Put the tray under the crankcase and remove the drain plug.
- Remove the oil filter cover bolts and the cover. Let the last oil drain and throw the old filter away.
- Check the cover O-rings are in good condition. Refit the spring and fit the new filter with its rubber seal facing out, away from the engine (marked OUTSIDE (TOWARDS FILTER COVER)). Fitted wrongly it can cause serious engine damage.
- Refit the cover with the bolts tightened securely. Check the drain plug washer is in good condition and refit the plug securely.
- Fill with about 2.1 L of 10W-40 oil and refit the filler cap/dipstick.
- Start the engine and idle for a few minutes, stop it and check the level is between the upper and lower dipstick marks. Do not overfill. Check for leaks.
- Take the old oil to a proper disposal point; do not pour it away.

Step-by-step
- Stop the engine, take the key out and remove the seat by pulling up the seat lock lever.
- Unlatch the four retainer clips and remove the air cleaner housing cover.
- Remove the screws and lift out the air cleaner assembly. Unscrew the clamp, remove the mounting bracket and slide the foam off its body.
- Wash it in non-flammable or high-flash-point solvent and let it dry fully. Never use petrol: it can catch fire or explode.
- Soak the foam in clean SAE 80–90 gear oil until saturated, then squeeze out the excess. Do not twist it or it will be damaged.
- Reassemble in reverse order.
- Check the breather dust cover; clean it if dirty and do not push it into the air cleaner housing.
Tools: Bowl of non-flammable high-flash-point solvent (such as paraffin), Gloves, Screwdriver
Air cleaner housing drain tube check
Engine · every 1,000 km
Honda's schedule says inspect the air cleaner housing drain tube every 1,000 km (600 mi) or 100 hours, and more often after riding in very wet or muddy conditions.
Step-by-step
- With the engine off, find the drain tube under the air cleaner housing.
- If you can see water or dirt in it, remove the tube, drain the deposits and refit it securely.
- If there was a lot of water, check the air cleaner element too.
Tools: Pliers for the clip, Rag
Spark plug inspection
Engine · every 1,000 km
Honda's schedule says inspect the plug at 150 km or 20 hours, then every 1,000 km (600 mi) or 100 hours.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Spark plug | 1 | Honda handbook names NGK DPR7EA-9 or Denso X22EPR-U9. Genuine Honda number not found | check your handbook |
Step-by-step
- Let the engine cool and take the key out.
- Disconnect the plug cap, clean dirt from around the plug base and remove the plug with the tool-kit spanner.
- Look at the electrodes. Replace the plug if the centre electrode is not flat with sharp edges, the side electrode is eroded, or the insulator is cracked or chipped.
- Check the gap with a wire feeler gauge: 0.8–0.9 mm. Bend only the side electrode.
- Thread the plug in by hand with its washer. Tighten a new plug 1/2 turn with the spanner to compress the washer; a reused plug only 1/8–1/4 turn after it seats. A loose plug can overheat and damage the engine.
- Refit the plug cap.
Tools: Plug spanner (in the tool kit), Wire-type feeler gauge
Valve clearance check
Engine · every 1,000 km
Honda's schedule says inspect the valve clearance at 150 km or 20 hours, then every 1,000 km (600 mi) or 100 hours. Honda marks it as a dealer job unless you have the tools and service data.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Valve adjusting hole cap O-rings | 2 | check your handbook | check your handbook |
Step-by-step
- Only check with the engine cold. Take the key out.
- Follow the Honda service manual to remove the caps and set the piston at top dead centre on the compression stroke.
- Check the clearance: 0.15 mm.
- Too much clearance makes a tapping noise; too little loses power and can damage the valves. Adjust as the service manual describes and recheck.
- If you do not have the service manual and tools, have your dealer do it.
Tools: Feeler gauges, Spanners and adjusting tool, Service manual
Carburettor choke, throttle and idle speed check
Fuel · every 1,000 km
Honda's schedule says inspect the idle speed at 150 km and then every 1,000 km (600 mi) or 100 hours, and the throttle, choke and fuel line every 2,000 km (1,200 mi) or 200 hours. Honda marks these as dealer jobs unless you have the tools and service data.
Step-by-step
- With the engine off, check the throttle lever moves smoothly and snaps shut, with the handlebars turned fully both ways.
- Check the choke works smoothly.
- Look along the fuel line for cracks or leaks. Petrol is highly flammable: no smoking or flames.
- Warm the engine outdoors and check it idles at 1,400 ± 100 rpm, in neutral with the parking brake on. Adjust only with the idle stop screw.
Tools: Screwdriver, Tachometer (if setting idle)

Honda's schedule says clean the spark arrester every 1,000 km (600 mi) or 100 hours.
Step-by-step
- Only work on a cold exhaust, outdoors and away from anything that can burn.
- Follow the owner's manual or service manual to remove the arrester plugs and clear the carbon, then refit them tightly.
- Honda marks this as a dealer job unless you have the tools and service data.
Tools: Spanners, Gloves, Eye protection
Rear final gear and front differential oil change
Transmission · every 2 years
Honda's schedule says inspect the final gear and differential oil every 2,000 km (1,200 mi) or 200 hours and replace it every 2 years. Look for milky oil after wet work.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Hypoid gear oil SAE 80 | 1 | Rear 90 ml; front differential 190 ml | check your handbook |
| Drain plug sealing washers | 2 | Genuine 8 mm gasket, listed at the final gears of TRX400FW Foreman 1999 (per Elliott Bros fiche); fiche does not label it 'drain', so confirm size at the plug | 90471-580-000 |
Step-by-step
- Ride first so the gear oil is warm, then park on level ground, set the parking brake and take the key out.
- Rear: put the tray under the drain plug, remove the filler cap and drain plug, and let it drain fully. Refit the drain plug at 12 N·m.
- Rear: fill with about 90 ml of SAE 80 hypoid oil. Remove the oil level check bolt and make sure the oil reaches the check hole. Refit the filler cap and check bolt.
- Front: remove the filler cap and drain plug, drain, refit the drain plug at 12 N·m.
- Front: fill with about 190 ml until the oil reaches the lower edge of the inspection hole, then refit the filler cap.
- Milky oil means water has got in; have the seals checked.
Tools: Small drain tray, Socket set, Torque wrench (12 N·m), Oil syringe or squeeze bottle

Known problems
Oil filter fitted the wrong way round
The filter must go in with its rubber seal facing out, away from the engine (marked OUTSIDE). Honda warns that fitting it wrongly can cause serious engine damage.
Water in the brakes
Remove the front inspection plugs and the rear drain bolt after wet work. If water drains out, the brake seals need replacing as soon as possible.
Front drum brakes need regular adjustment
Lever travel grows as the front shoes wear. Adjust the lining clearance when free play is past 25–30 mm, and have air bled out if it stays spongy.
Water in the air box
If the quad has been submerged, check the air cleaner and drain the housing before starting, or water can be drawn into the engine.
Wrong oil makes the clutch slip
Honda says do not use oils with graphite or molybdenum additives; they can affect clutch operation.
Repair guides
- Oil filter fitted the wrong way round: check and put right (Easy, 45 minutes): Oil warning or rattling valve gear soon after an oil change, engine running hot, or you are simply not sure which way the cartridge went in last time.
- Water in the sealed rear drum brake: drain, reseal and overhaul (Hard, 3–4 hours): Water runs out of the rear brake drain bolt after wet work, the rear brake grabs or fades, the parking brake will not hold, or the wear indicator has reached its limit.
- Front hydraulic drum brakes: water, adjustment and shoe replacement (Moderate, 2–4 hours): Long or spongy front brake lever, lever free play past 25–30 mm, brake fluid level dropping, weak front braking, or water draining from the inspection hole plugs after wet work.
- Water, petrol or oil in the air box: drain and dry before starting (Easy, 30–60 minutes): Liquid or dirt visible in the air box drain tube or check hose after wading or deep mud, engine misfiring or stalling after water, or a soaked foam element.
- Clutch slip from the wrong engine oil (Honda) (Easy, 1 hour): Engine revs rise but the quad does not pull, especially on hills or with a trailer; slip got worse after an oil change or an oil additive.
- CV boots and drive shafts (TRX350, TRX400FW, TRX500) (Hard, 2–3 hours per shaft): Torn boot with grease flung round the wheel arch, clicking on full lock, knock when taking up drive.
- Carburettor clean and float level (older quads) (Moderate, 2–3 hours): Hard starting, hunting or stalling at idle, flooding or petrol in the air box drain, or poor running after the quad stood with old fuel.
- Valve clearance check and adjustment (screw and lock nut rockers) (Moderate, 1.5–2.5 hours): Ticking from the top end, hard hot starting, loss of compression or power, or the check is due on the maintenance chart.
- Front and rear final gear oil leaks and seals (Honda) (Hard, 1 hour for oil; 3–6 hours for a seal): Oil weeping at a drive shaft, the propeller shaft joint or the rear axle; milky gear oil after wet work; whine or knock from a gear case.
- Winch will not pull, runs one way only, or runs weak (Moderate, 1–2 hours): Nothing happens at the switch, the winch only runs in or only out, motor hums but the drum does not turn, slow line speed, or the winch got soaked.
The full step-by-step guides are in Farmyard Workshop once you add your quad.
