Known problems
Two spark plugs
The TRX680 runs two plugs. Replace and check both, or it will misfire and start badly.
Old and new
The 2003–2005 TRX650 has a carburettor and a different oil grade and capacity. Use your own handbook for it.
Repair guides
- Split or leaking driveshaft (CV) boots (Moderate, 15 minutes to inspect; 2–3 hours per shaft to renew a boot): Grease flung round the inside of the wheels or on the suspension arms, torn rubber boot, clicking from the front when turning on drive.
- Misfire or hard starting: changing both spark plugs (Easy, 45 minutes): Misfire, hard starting, rough idle or loss of power, especially if only one plug has been changed. The TRX680 has two plugs and both must be right.
- Tappety engine or lost power: valve clearance check (Specialist, 2–3 hours): Ticking from the top of the engine, loss of power, poor starting when hot, or the 100-hour check is due.
- Disc brakes: fluid levels, pad wear and rear lever free play (Moderate, 30–60 minutes): Brake lever or pedal feels long or soft, fluid near the LOWER mark, parking brake lever slack, brake light not coming on with the pedal.
- High oil/coolant temperature light on: overheating checks (Easy, 15–45 minutes): High oil/coolant temperature light comes on while riding, steam from the engine, fan not running, coolant reserve low.
