| Polaris Premium U-Joint Lube | 1 | For the front propshaft yoke (3 oz cartridge) | 2871515 |
| Polaris Premium All Season Grease | 1 | For other fittings (3 oz cartridge) | 2871322 |
Step-by-step
- Park on level ground, engine off, key out.
- Front propshaft yoke: no more than 3 pumps of U-joint grease. Also grease it before storage and after pressure washing or going through deep water.
- Grease the other fittings and lubricate the pivots and cables.
- Check the shift linkage works cleanly in every gear; adjust if gears clash or will not engage.
Tools: Grease gun
Drive belt and clutch check
Drivetrain · every 50 hours or every 6 months
Polaris says inspect, adjust or replace the drive belt every 50 hours or 6 months, and have the drive and driven clutches inspected and cleaned every 100 hours or 12 months (dealer job).
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Drive belt | 1 | 2009 service manual number; other years check your handbook | 3211077 |
Step-by-step
- Stop the engine, take the key out and let the PVT cool.
- Remove the PVT cover and look for cracks, glazing, missing cogs or a worn edge on the belt.
- Check the belt deflection (2009: 28.6 mm). Adjusting it means adding or removing shims in the driven clutch; see the service manual.
- Clean dust out of the PVT housing and refit the cover.
- After driving through water, drain the PVT housing if your model has a drain plug.
Tools: Socket set for the PVT cover, Straight edge and rule
Engine oil and filter change
Engine · every 100 hours or every 6 months
Polaris says change the oil and filter every 100 hours or 6 months, after a break-in change at 25 hours or 1 month. Change more often (every 25 hours) in severe use, short trips or cold weather.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Engine oil | 1 | Polaris PS-4 PLUS 2W-50 synthetic, 1.9 L (2 qt) | 2876244 |
| Oil filter | 1 | All 2005–2010 Ranger 500s (Polaris lube chart) | 2520799 |
| Drain plug sealing washer | 1 | Polaris says replace it each time; check your handbook | check your handbook |
| Oil change kit (alternative) | 1 | Polaris kit listed for the Ranger 500 in the lube chart | 2877473 |
Step-by-step
- Park on level ground and run the engine for 2–3 minutes to warm the oil, then stop it and take the key out.
- The oil tank is under the seat on the driver's side. Clean round the drain plug at the bottom of the tank and put the tray underneath. Hot oil burns, so wear gloves.
- Remove the drain plug and let the tank drain fully. Fit a new sealing washer and refit the plug at 19 N·m (14 ft-lb).
- Loosen the clamp and pull the oil hose off the screen fitting at the bottom of the tank. Unscrew the fitting and clean the screen.
- Put Loctite 565 on the clean threads, screw the fitting in at least 2½ turns and on until the nipple lines up with the mark on the tank (no more than 34 N·m). Refit the hose and clamp.
- With towels underneath, unscrew the filter. Wipe the sealing face, oil the new filter's O-ring and screw it on until it touches, then a further ½ turn.
- Fill the tank with 1.9 L (2 qt) of PS-4 PLUS 2W-50.
- Because the oil hose was off, prime the pump: pinch the tank vent hose about 50 mm from the tank, run the engine for 10–20 seconds, then release the hose. You should hear air escape; if not, repeat.
- Check for leaks, then check the level: run the engine 20–30 seconds, stop, screw the dipstick fully in and read it. Keep it in the NORMAL range and do not overfill.
Tools: Drain tray (3 L), Oil filter wrench (Polaris PV-43527), Torque wrench, Loctite 565 thread sealant, Funnel, Gloves
Valve clearance and spark plug
Engine · every 100 hours or every year

Step-by-step
- Park on level ground, engine off, key out, wheels chocked.
- Check the fluid is between MAX and MIN on the master cylinder reservoir in the front left wheel well.
- Check the pads on each calliper and replace them when the friction material is down to 1 mm.
- Check the parking brake: the BRAKE light should come on after 2–3 clicks and the vehicle should not roll after 8 clicks. Adjust the cable if not.
- Every 2 years have the fluid changed and the brakes bled. Brake fluid strips paint, so wipe spills at once.
Tools: Vernier or rule, Torch, Bleed tube and jar
Air filter replacement and pre-filters clean
Engine · every year
Polaris recommends replacing the air filter every year, inspecting it before each ride and the main element weekly, and replacing it more often in dust, wet or long full-throttle work. The engine intake and PVT (belt) intake pre-filters are washed.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Air filter element | 1 | Genuine Polaris intake filter for Ranger 4x4 500 EFI 2010 (per Partzilla fiche); earlier 2005-2009 carb models may differ | 5812253 |
| Grease for the filter sealing faces | 1 | Small amount | check your handbook |
Step-by-step
- Stop the engine and take the key out. Lift the cargo box to reach the airbox cover.
- Unhook the two clips, remove the cover and check its seal sticks tightly to the cover.
- Lift out the filter. If it is soaked with fuel or oil, replace it. Do not wash the main filter; if it needs more than a light blow-out from the inside, replace it.
- Clean oil or water out of the airbox, put a little grease on the filter sealing faces, refit the filter firmly and clip the cover on.
- Drain the airbox sediment tube if you can see deposits in it.
- Engine intake baffle (under the hood) and PVT intake baffle (under the cargo box): take out each foam element, clean it in high flash-point solvent then hot soapy water, rinse, dry and refit. Never run without them.
Tools: Low-pressure compressed air, High flash-point solvent, Warm soapy water

- Front gearcase (2009): remove the front bumper to reach the fill plug. Drain through the skid plate, clean the drain plug, refit at 11–14 N·m and fill with Demand Drive fluid to the bottom of the fill hole threads. Refit the bumper: upper side fixings 41 N·m, lower bolts 19 N·m, screen screws 6–8 N·m.
- Rear gearcase: remove the fill plug, drain from the bottom right, clean and refit the drain plug (2009: 3–5 N·m) and fill with Angle Drive Fluid to the bottom of the fill hole threads. Refit the fill plug (2009: 54–68 N·m).
- Do not overfill any of them. Check for leaks and dispose of the old oil properly.
Tools: Drain tray, Torque wrench, Oil pump or squeeze bottle, Rags
Coolant change
Cooling · every 2 years
The 2009 service manual says change the coolant every 2 years and check the level daily; Polaris's later lube chart gives 5 years for 50/50 extended-life coolant. This entry uses 2 years.
| Part | Qty | Notes | Part number |
|---|---|---|---|
| Coolant | 1 | Polaris Premium 60/40 premixed (quart). 2005–2008 ≈2.1 L; 2009–2010 ≈3.1 L | 2871534 |
Step-by-step
- Only work on a cold engine. Never remove the pressure cap warm or hot: steam and coolant can scald.
- Drain the coolant into a tray and collect it all: it is poisonous to animals.
- Refill with Polaris 60/40 premix (do not dilute it) or a 50/50 mix of antifreeze and distilled water. Never use tap water or plain water.
- Fill the radiator neck, refit the cap, and fill the recovery bottle to MAX.
- Run the engine and watch for trapped air; top up when cold. Hose clamps are only 4 N·m: overtightening distorts the radiator fittings.
- Check the hoses for cracks or leaks and keep the radiator fins clean.
Tools: Drain tray (4 L), Funnel, Antifreeze hydrometer, Gloves

Known problems
Water in the engine oil
Polaris notes that a rising oil level in cool weather can mean moisture collecting in the oil tank. If the level is over the full mark, change the oil.
Water in the flywheel housing
Drain the flywheel housing after very wet work and before storage, using the drain screw at the bottom. Never run with the plug out.
Oil pump loses its prime
Whenever the hose between the oil tank and pump is disconnected, the pump must be primed (pinch the vent hose and run 10–20 seconds) or the engine can be starved of oil.
Parking brake limits engine speed
On the 2009 model, if the parking brake cable stretches the BRAKE light stays on and the engine is held to 1,300 rpm. Adjust the cable tension.
Oily or wet air filter
A filter soaked with fuel or oil must be replaced, not washed. Check the breather filter and airbox sediment tube too.
Fuel pump filter not serviceable (2009 EFI)
The in-tank fuel pump filters on the 2009 EFI cannot be serviced on their own; the tank and pump are replaced as an assembly.
Repair guides
- Water in the oil tank and priming the oil pump (dry-sump engine) (Easy, 1 hour): Oil level creeps up over the full mark in cool weather, oil looks milky, or the oil hose between tank and pump has been off (pump can lose its prime and starve the engine).
- After wet work: drain the flywheel housing, airbox sediment tube and PVT intake; replace an oily air filter (Easy, 45 minutes): Recoil or starter area full of water, poor running after rain or washing, oil or fuel soaked air filter, deposits in the airbox sediment tube, or the machine is about to be stored.
- EFI fuel pump not running or low pressure (2009 EFI): tests before replacing the tank assembly (Specialist, 1 hour to test; 2 hours to change the tank assembly): Engine cranks but will not start, no pump hum when the key is turned on, engine dies under load. The in-tank pump, its filters and the pressure regulator are not serviced separately on the 2009 EFI.
- Brake pads, bleeding and the parking brake cable (engine held at 1,300 rpm) (Moderate, 2–3 hours for pads all round and a bleed): Grinding or squealing, long or spongy pedal, BRAKE light stays on and the engine will not rev past about 1,300 rpm (stretched parking brake cable), machine rolls with the parking brake on.
- Torn CV boot: remove the drive shaft and re-boot the outer or inner joint (Moderate, 2–3 hours per shaft): Grease flung round the inside of the wheel, split or loose boot, clicking on full lock (outer joint) or clunk on take-off (inner joint).
- Wheel bearings, ball joints, tie rod ends and toe setting (Hard, 2–3 hours per corner; 30 minutes for toe): Wheel rocks when gripped top and bottom, grinding or rumbling that changes with speed, clunk over bumps, vague steering, tyres scrubbing on the edges.
- AWD will not engage or stays locked; rear diff lock (Moderate, 30 minutes for the electrical checks): Front wheels do not drive with the AWD switch on, front gearcase stays locked with heavy steering after switching off, or the rear diff lock does not lock or unlock.
- Battery keeps going flat: charging system and stator tests (Moderate, 1 hour): Battery flat after a few days, slow cranking, lights dim at idle, battery warning, or a new battery that will not stay charged.
